Custom Wood Crates and Industrial Packaging: The Complete Guide

There is a machine on your floor. Built, tested, signed off, and due somewhere else by a date that is already tight. The only thing between it and the truck is packaging, and nobody in the building owns that decision.


Custom wood crates exist because off-the-shelf packaging is designed for an average product, and nothing you build is average. Freight damage, refused shipments at the border and the rework that follows almost always trace back to packaging that was chosen instead of designed.

What a Custom Wood Crate Actually Is

A custom wood crate is shipping packaging built to the exact dimensions, weight, centre of gravity and handling profile of one specific product. A load-bearing wooden frame carries the weight, sheathing closes it in, and interior blocking holds the product still. Nothing is padded to fit a stock size.

That last point is the whole difference. With a stock box, you buy the nearest size up and fill the gap with void fill. The product floats. Every handling shock arrives through whatever cushioning happens to be in the way, and the box carries load through its walls.

A designed crate works the other way. Fit tolerance is set deliberately. The load path runs from the product, into blocking, into the frame, and out through the base into the forks. The skin keeps weather and hands out. It is not holding the machine up.

Reused crates fail for the same reason stock boxes do. A crate built for someone else’s product has its members sized, its cleats spaced and its base rated for a different load. It might survive. You will not know until it does not.

There are two structural families, and mixing up the words causes more confusion in this category than anything else:

•          Crates carry load through a frame. Sheathing is secondary and can be slats, plywood or panels.

•          Boxes carry load through the panels themselves, stiffened by cleats. There is no independent frame underneath.

Both are legitimate industrial wood packaging. They are simply rated differently, and a spec that says “box” when it means “crate” gets priced and built wrong. Our companion post on crate vs box vs skid vs pallet breaks the four terms down properly.


When a custom crate is the right call

Reach for a crate when the shape is irregular, the value is high, or the journey is long and involves multiple handlings. Overseas freight is the obvious case: ocean containers, multiple terminals, forklifts operated by people who have never seen your product before.

Machinery bolted to a base needs one. So does anything with a high or offset centre of gravity, fragile faces that cannot take a strap, or a shape that cannot be shrink-wrapped to a pallet and called done. Protruding shafts, glass, exposed controls and a painted finish that counts as part of the sale all point the same way.


The Main Crate Styles and What Each One Is For

Six broad styles cover most industrial work. The right one depends on weight, weather exposure and whether the crate comes home again.

Open or slatted crates use spaced boards over the frame. They are light, ventilated and let inspectors see the contents without opening anything. Good for rugged goods where impact matters more than weather.

Closed or sheathed crates carry a full plywood or OSB skin. This is the default for export and for anything sensitive to dust, moisture or pilferage.

Crate-on-skid builds sit on a heavy timber base with fork pockets. This is the workhorse for machinery.

Cleated plywood boxes use panel-and-cleat construction for a strong strength-to-weight ratio. Common for lighter but bulky assemblies where a full timber frame would be overkill.

Bolted knock-down (KD) crates ship flat and assemble on site with bolts rather than nails. They are built to come apart and go back together, which suits return programs and repeat routes.

Foam-in-place and cushioned interiors are a fit-out rather than a style, dropped inside any of the above when the product needs isolation from shock and vibration, not just restraint.

Materials: Lumber, Plywood, Fasteners and Why the Choice Matters

Framing starts with a species decision. Softwoods such as SPF and pine are the standard choice for weight-sensitive builds. They are lighter, they nail well without splitting, and they keep the finished cube from costing you on the freight bill.

Hardwoods earn their place where point loads are high, where bolts have to hold torque over repeated assembly, and where load shift would abrade a softer member. A hardwood skid runner under a machine that gets dragged into position is money well spent.

Sheathing is the next decision. Plywood gives a stiff, consistent panel and holds fasteners at the edge, which matters for cleated construction. OSB is a serviceable skin for less demanding work. Panel thickness gets chosen alongside cleat spacing: a thin panel on wide centres will oil-can and split at the fasteners.

One point worth flagging early: plywood and OSB are engineered panels, manufactured under heat and pressure, and they are handled differently from solid wood under ISPM-15. The solid wood framing, skids and cleats in the same crate are a separate question. More on that in the ISPM-15 section below.

Fasteners decide whether a crate survives handling or comes apart on the second forklift. Ring-shank and screw-shank nails resist withdrawal far better than smooth shank or staples, which is what you want when a crate is racked, dropped and re-lifted. Lag bolts and through-bolts belong at base connections and anywhere the crate is designed to be taken apart and reassembled.

Then the hardware. Corner brackets, steel strapping, lifting eyes, skid runners and fork pockets all get sized deliberately. Fork pocket clearance is not a detail: get it wrong and the crate can only be lifted by one machine, at one site, from one side.

How a Crate Gets Designed — From Product to Drawing

Design starts with information, not lumber. A crate builder needs overall product dimensions, gross weight, centre of gravity, which faces are fragile, where the product can be tied down, where it can be lifted, and the transport mode from door to door.

From those inputs the decisions follow in order. Base type first, because everything else sits on it. Then member sizing, cleat spacing and panel thickness. Then diagonal bracing, which stops a tall crate racking into a parallelogram. Then the big one: is the product bolted through to the skid, or blocked and braced in place?

Clearance around the product is set on purpose. Zero clearance sounds precise but it is the wrong target. You need room for blocking, for a vapour barrier, for the product to be lowered in without scraping, and for the small dimensional variation that exists in any real assembly. Too much clearance and the product moves. Too little and it cannot be packed without damage.

Interior packaging and dunnage

The crate is the shell. What holds the product still inside it is dunnage: blocking, bracing, cradles, moulded foam, vapour barrier bags and desiccant.

Blocking and bracing restrain movement in all six directions. Cradles spread load on curved or delicate surfaces. Foam handles shock and vibration for instruments and electronics. Barrier bags and desiccant handle the humidity swings of an ocean container, where condensation does damage no amount of framing prevents.

Export Crates and ISPM-15 in Plain English

Here is the short version. Solid wood packaging material leaving Canada must be debarked and heat treated to a minimum core temperature of 56°C for at least 30 continuous minutes, and marked by a facility registered under the CFIA’s Heat Treated Wood Products Certification Program (the HT program). The governing CFIA directive is D-13-01.

That applies to the solid wood in your packaging: the framing, the skids, the cleats, the blocking. Plywood, OSB and other manufactured wood panels are generally handled differently under ISPM-15 because of how they are produced, but that does not give the whole crate a pass. The solid wood components still have to comply.

Requirements and destination-country conditions change. Confirm current rules with the CFIA and with the plant protection organization of the country you are shipping to before the crate is built, not after it is on the dock. What Drives the Cost of a Custom Crate

The cost drivers are all things you control at the design stage. Knowing them is what makes the conversation with a supplier a short one.

•          Material volume — how much lumber and sheathing the design consumes.

•          Species and grade — hardwood framing and higher-grade panels cost more than SPF and standard sheathing.

•          Design complexity — a first-run engineered crate carries design time that a simple rectangular build does not.

•          Treatment and certification — heat treating and HT marking add a process step.

•          Run quantity — setup gets amortized across the run, so ten identical crates behave differently from one.

•          Lead time — rush builds reorder the shop schedule.

•          Finished cube — an oversized crate costs you every time it moves, not just once.

Crating is one of the few packaging categories where local genuinely matters. Someone has to look at the product.
